Geoff, thats going to be an incredibly difficult die-cast with what will no doubt be multi-cored and therefore expensive. Hard to give an accurate response from these images though. Parting line placement will be critical, also try to keep wall thickness as uniform as possible and allow for parting drafts. Will probably be better to allow for atleast some machining seperatly after casting.
what is the part?I think your on the right track tho... hogging out geometry. one suggestion would be to sketch your plan of attack out before spending time in Pro/E tho.
I suppose it is right path Your are going. Simply - there is no intended/planned/available tool Pro/E is equiped with, to simplify this task. Yes, sh*ty it is...
How ever You are not left without "any" possibilities
If I were You I would consider three ways of approaching final goal:
*surface - Offset, Expand, Offset with draft, Revolve, draft, and at last merging them all
*Solids with cuting out whole materials
*starting from zero with an original model as background. This appraoch I would base on TDD(Top Down Design). Place machined part as first, create extra one or two models. Copy inside(machined) surfaces via Copy goem, then in final model create by surfacing all mising geometry while maintaining necessary draft and wallthickness.
Take an advantahe of Offset tools > Expand, replace, offset with draft.
They are really intended to work for such problem!
Right now, it looks designed for machining, why not take a fresh look at the design based on a casting. For example, all the c'bores - for a machined part, you need nice round c'bores because that's the easy way to do it. For a casting, they can be a large recess covering tow holes, rectangular, elliptical, trapezoidal - whatever. Frankly, as you began to discover, leaving them round actually complicates the casting.
Think about what you need the part to do and how you can then wrap a constant wall around that to make your casting, if that makes sense.
That said, Skint's right, that's going to be one heck of a casting tool.
