Grid modeling

Hey, have a tough question, atleast it was one that my Advanced Assembly class instructor couldn't answer. I work with grids at work, often they are formed. In order to create them I'd like to make a formed and flat instance of these grids. I've tried to family table the asm, make one a formed, the other a flat. In the flat, I'd like to use the flat state of the wire, I make the wires in sheetmetal so they can be flattened and a cut length determined. The problem is, if those wires are patterned, about 99% of the time they are, the pattern needs redefined. Also, the replace will replace the part instance in both of my assemblies, not just the flat one. What can I do to make this work right? Thanks for any help.
